Well new tyres, welding done and advisories sorted, less than £300 so another year of happy motoring!
For the notchy steering try lubing the UJ in the steering column just above the rack......
I re-bled the system and it passed the mot advisory so that good news, you maybe right, the mechanic said the exact same thing today after the weld repair, so I will give it back to him when he is back from from holiday.
Sounds like your suffering some of the issues Ive come across ............
Odomiter : Try a replacement bulb or ignore........ (The binnicle quality is somewhat poor on these)
Tyres : Ive been using the equivilent MPV rated tyres as my Vans been fitted with 15" Alloys over the original 14's
Sills: I suffered blistering on mine which I originally thought was down to standing about a lot doing very little and as you pointed out was under the sealent near the rearmost part...........
When showen what was happening I opted to fit New sills..........
To be informed it appeared to be coming from the inside out........
(Check for water ingress and getting down into sill)As for notchy steering that coul be as simple as a new belt or fluid change.......... but also sounds a bit like a weak pump (Good used out breakers would do)
Yep, sound very similar, gus=ess these vans are not perfect but love mine. welding done for £60 just needs grinding off and finish paint. Re-MOT'd today and all passed

Well the poor little old van failed its MOT this morning. Under the "Do not drive until repaired (dangerous defects) section was the front right tyre badly worn, now although I knew about the tyres and ordered them last week for Sat just gone, they didn't turn up, so had to take the van to the bloody MOT knowing it would fail and search around for some tyre place to fit 2 new ones to the front (but being the damn bank holiday I had to wait after the mot to get this done, I got quoted over £130 each at some garages finally found budget ones, new (as I do little miles and don't carry heavy loads) at £67 each, fitted 
One tyre nearside rear (I didn't notice this when buying the van) was failed for directional (ie fitted around the wrong way lol Grrrr) now swapped with the spare.
The "dim/hard to read odometer never showed on the defects, so thats cool.
Biggest and most expensive (as it would seem, is nearside rear sill excessively corroded) basically hidden by the underseal type coating. Which is fair enough, glad the MOT place is thorough as I failed to notice it. Quotes ranged between £200 and £264 for the cutting out of the rust, new patch welded in and basic smoothing off with no finish paint. Now, it extends about 4 inches from the rear wheel arch to about 12 inches forward, this is just the outer sill, inner is fine. I was getting a bit worried with the money as you do, but a friend came good, I called him as we have spoken about van maintenance being expensive, and gave me a number of an independant engineer whos specialises in vans. Sure enough, quote for the exact same work..... £60 to £80 depending on extent. Lovely 
Oh the good news is all the bushes replaced have passed with flying colours, one advisory..steering a bit notchy, still havn't solved it. So all in all not a bad result with a bit of shopping around

I think you could be right Riko, It went out completely once and a flick of the dial button brought it back, altho dim, so maybe contact cleaner will hope, just going to put it through the MOT and see what they say

Not in MOT. My last van was like that. I took clocks out and cleaned up around the connections and all bulbs were OK but that did nothing where others have had joy. Present van has about six year with no miles recorded. Was recorded in the MOT just before i bought it but i think he just got clocks out scrap yard. Miles say 100k but van has signs of higher
Thanks Casper, yeah i am not too worried about it, it is readable, I did notice that one time it went out completely and tapping the dia knob brought it back. I will see what they say at the MOT and then maybe clean the contacts etc

Good to hear the wipers are working again, if the problem comes back (I too had this and every now and then everything worked fine) until it finally failed. If it is the relay, it's blue and behind the glavebox to the bottom right.
My wipers do not wipe intermittenty, nor do they do the full cycle when the stork is pulled. If i take my finger off the stork they stop halfway down the screen... is this normal ?
Hi, I had the same problem, please see my post in the maintenance section to see if this is the same problem. I changed the control relay.

Oh, payload was light, as furniture, although can be heavy, takes up more space than load so I guess the 700 is due to this rather than carrying lead
Think I was getting low 40s till it blew up last week, funnily enough had just brimmed so I could do the same.
Oh no! Sorry to hear that, I had a Frontera blow up on me, great noise but really annoying wallet wise
Hi all, had a wiper failure, stopped working to park and not work with the pull to wash, intermittent wipe also not working, thanks to someone on here posting a wiring diagram, I found where the delay/control relay was. £20 on eBay, fitted and now cant stop washing the windscreen, gonna cost me more in fluid! Anyways, P/N for part is 9753498780 and by G. Cartier.
Ha! Just had a thought, seeing that the hose from the reservoir to the pump has be replaced, could be a split in the reservoir its self or the outlet where the hose fits to, check tomorrow and report, really hope it's not the bloody pump!

I get about 700 too, just had a trip to Snowdonia then down to Brecon and finishing Swansea before back to Pasty land, £100 full tank and was close to 700 before light came on, mega happy with that
It seems these vans are great for economy, 700 on £100 is none too shabby in my book, glad to see your reply,
Highest I ever got in I got my DW8 was 45MPG - that's all motorway at 50mph. My run around Europe last year with no economy effort returned me about 37MPG.
My new 1.9TD got me 48MPG on a similar run down from Scotland the other week, although that's on veg oil for what difference that might make.

Think that works out at 43MPG what is not bad. I only get around 35 in my 1.9D but of late as it never gets over 50mph much its been great on fuel. Must brim it to work out true MPG soon.
Be interesting to see how it does, 43mpg, I can live with that!
Thought this would be a bit of fun, brimmed my 2002 2.0HDi from fuel light on and managed to get a couple of miles under 700 out of it until the light came back on (yeah it did cost £95 to fill up,was £1.30 a litre at the time, but kinda chuffed with the result) 13p a mile can't be bad?
Anyone better this is or do these vans run on magic?

It's actually the door I'm looking to not damage - I don;t care if the back of the deflectors looks crap. Does the RTV set soft? I'm thinking like silicon sealant you put round baths, that'd peel off nicely without taking the paint with it
I think I'll get some RTV and put it on a it of paint somewhere on the inside I don't care about, leave it for a week and see how it fairs.
RTV is basically silicone sealant but has a good weather resistance. It won't damage the paint on the door.It does dry flexable and much better than bath sealant. I used to use RTV on aircraft to fit flap seals etc so if it's ok for aircraft it should do the job 
PS removing the RTV from the door will require a lot of gentle scraping with a plastic blade or a solvent to soften it
I would go with the RTV (as Vaz2121 suggests), run a bead a cm's in from the edges of the deflectors and 'wiggle' the deflectors to seat. If you want to remove them later the RTV will be easier than tapes and you prob won't damage the deflectors whilst removing them. Also a little nylon string to put under the bead of silicone with a tiny bit discretely accessible will break the sealant if you want to remove them. RTV is easy to peal off paint too.
The knock maybe the exhaust, mine did this shortly after buying and found that one of the rear box hanger rubbers had slipped off its hook to the body of the van. (for some reason they slip on these hooks from rear to forwards, so if the exhaust is not securely fixed to the front pipe its free to move rearwards and hence the rubbers moving off the hook) I sealed the rear and front pipes with exhaust paste and firmly pushed the rear box hanger rubber as far forward on the hook as possible, 1500 miles later no probs.
It does sound like air getting in while standing and being cleared when pressure applied.
But if air is getting in and out, there must be a leak somewhere. If definitely none visible, could it be leaking internally back through the pump? Don't know if they do a service kit.
Think you are right being air getting in somewhere, and as no leaks (visible as far as I can see) could be the pump. Further investigation needed and I will report back
Ps, this morning perfect operation until I got home 3 miles later. Love a good intermittent challenge!
Hmmm, another problem has reared it's head! not a big worry as the steering is fine to use, however it feels resistant and notchy when first started up. Moving the wheel to full locks a few times frees this problem. It has had a new feed line from the reservoir to the pump (doesn't appear to be any leaks) as the line was leaking over the alternator, which has been replaced. Fluid level is all good.
I am guessing there is either air getting into the system somewhere or a new pumpmay be needed? Anyone had this problem please feel free to let me know your fix/experience.
