To me it sounds as if BodyControlUnit BSU kicked the bucket.
Might be just connection somewhere along the way, but if van turns, UCU doesn't show nothing... but again, I'm not mechanic, guesstimate

Not gleiing over it, but all of it sounds 1 to 1 as what 1.6'es are like in those vans in accordance to mechanic. neutral

Not just the engine (firstly head weeps, then cracks, then bottom end goes in sticking inserts to a crank-shaft, spins inside the block), then EGR goes, then turbos blow, never mind cheap and nasty injectors in-between... and then you  should count yourself lucky if manual gear box lasts more than 100K, never mind clutch (double fly wheel type) that alone is going to set you near a grand + £400+ labour.

Happens they last, but having looked for one (MK2) intensively, found those "for parts or repairs" 1.6 tenfold of the 2.0's and those aren't known to last well either.

On a positive, indeed it sounds like EGR malfunction, could be in combination with MAF sensor, only removing-cleaning fitting it back might give you a a clue if they work or not, but considering the labour costs, might as well replace them from the start.

Tney can't have been on for long, because they were at full brightness and the engine started. The car had been parked for 11 hours, so there's no way they've been on all night.

Make sure you have a burly mate with you and check behind the passenger seat, if no nasty mean gremlins don't nest tgere.

(total fluke guess) EGR pipes leaking (not operating "on occasionally, off other times") makes van starve for oxygen, hence random faults and no faults afterwards.

Hard to argue, but it isn't just mot issue, she's bit just bit too small, my junk girth mainly, ends up hard work to get what's needed, when I need to, without getting half of the load off first

Promise is made, so here it  goes:
1'st van inspected was literally money pit- death trap, rusty CLOCKED, dodgy seller, etc etc

(couple of sellers stopped responding, once they've heard right straight questions asked)

2'nd bus variant, was said to have "electrical" issue, but in reality was knackered, so that once started (was already hot), as I got there, got told that sometimes doesn't pick up revs... my a4se!- injectors gone 100%! as even at (warm) low revs was sounding "lumpy", as I only drove it to the end of a garden and back, turbo was dead, as smoke apart nothing was happening suspension was clanking and asking price of £1400 wasn't negotiable...

3'rd van drove to near Brighton (nice drive BTW), but bloke was at least semi-honest, that unless I've got great mechanical skills, I shouldn't buy it, even it was priced at £1100, he has given up in putting the money in, but kicking tires aside, I barely looked at it, as it was questionable, if I'd manage to get  it back on it's own engine, whilst him managing to start it of a jump-starter engine was squealing, rattling, clanking so much- (the 1.6 HDI variant)... hence I later begun to contemplate in changing 1.6 engine with another capacity or a different car bits all together.

As much as the Traffic type of vans are infamous for a need for injectors replacement (~£1000) jobbie, as much it is infamous for gear boxes failing, it has become clear, that they are of the same "quality" as MK2 onwards vehicles and the lot has the lot of common components- faults, that are as dear to repair as the other.

For now then, I'll be apologising to my old tart, get her new oils etc, try to patch up, what's not so good but I'm keeping an open mind what should I go for in near future

When different configuration exhausts do end up having different mounting points AND CAT's being different temp rating (Euro 3 or Euro 4 or even Euro 3, but of lower catalisation temp (past expansion box))

I had a half a nightmare with it all, but one thing you got right to use same make exhaust, as nonsense of OEM parts being different get interpreted by different manufacturers the way they like it... cheaper section 1- so be it, 2'nd section being cheaper of a different variant?- so be it...

ANYONE says 2001-2005 exhausts are all the same- don't have a clue what it really is

See how it goes, once you are at it, just make sure to replace "rubbers" with the right rubbers (where it's specified to have nylon strap- got to use exactly it), they aren't just for the looks, even from distance they might look almost identical.

It's been something like 7 years ago I got her for a something like £700... I know inflation and things, investing double that doesn't get anything reasonable these days.. Money pits.

had a good chat to a good mechanic...
my "idea" is stupid, as these days (from Mk1 onwards) all of the other electrics (electronics) as ECU etc is interconnected with so much onwards to ignition barrels and so on, that doesn't make sense to get involved in
Repairs?- as anoying MK1 is, it's absolutely different world to MK2 and onwards, most things like clutch (parts cost apart) is doubling up...

As much as I hate her, I'll be apologising to her ... and keep on repairing, "make do" with space available etc it seems...

Most decent of you, shame about how har that'd be for me to get to and then the hassle of changing them over... But considering I've those twin passenger seats and had a couple passengers for a half an hour drive. They said it was comfortable as sitting in Rolls Royce glove box.

Photos would be good, but I'm sure someone else will snap them on the word of it, as especially driver seats are so poorly designed and made, I haven't seen a single one without side falling apart.

TBH, I could easily put up with 1.6 petrol engine (and whatever like transmission, electrics- whole engine bay) changeover, as I had a quick chat to the breakers- absolute no-no, that 2.0 d Peugeot is completely different, as it's 2006 reg to the vans I consider to fit in (2008- onwards)

If to fit 2.0 D HDI engine and gear box, instead of 1.6, are there many differences (any)?

That Peugeot before being written off, did just over 100k and is in such condition, that looks like vicar owned it ...

Whilst 1.6 vans are plentiful with already dead engines, that aren't worth repairing to start with.

1.9 comes with different (more reliable, but) x5 gear boxes fitment unfortunately AFAIK (automatic variants apart)

These days (Internet) is cheap enough to have a 5G phone, with one or two unlimited SIM's (I currently pay £16 from three business, there  are similar deals about from other providers) flick on tethering and most of the times it works good enough (eat my shorts Melon Usk tongue and stick your Starlink to offshore cruisers)  lol

Hi guys, proud owner of mine "on the last legs" MK1 (face lift, ABS "Enterprise 75" - luxury model even though registered 2004)

Will be going near mechanics next week, but slightly concerned to be asking such question...

Looked at upgrade's in a sense of MK2 due to the way better cargo area L1, and massively bigger L2. Seen x3 off them, way younger etc, but most were complete money pit to get in to "workhorse" shape and as it comes to faults got explained, that they aren't nowhere near as reliable as MK1.

In short barely any 1.6 engines last 100k, repairs are unreasonably expensive (90HP would be suitable for me, considering current being about 5HP engine from new 86HP), crucially non turbo and very much better lasting.
The 2.0 HDI engines- "some and some", but cambelt change is £350+; Clutch £550+ and they are known for additional issues of gear boxes failing and injectors seizing that could end alone £700 note job, if possible, without damaging engine at all

So, clever me thinks, knowing what Fiat, Citroen, Peugeot done in the past using identical main components and slapping them on different models-bodies... is it possible to replace IE ex-1.6 engined and gear boxed van with IE Peugeot's 406 2.0D engine and gear-box?  (Maths go like £600+ £500+ labour of £700) to end up with a young'ish, reliable van to last me for years to come

Or... I'd get the lot to learn nothing fits or electrics incompatible etc etc ?

Indeed. I could accept it as residential installation standard, but on vans, even yachts- just plain silly. Simple Crimp-on slide connectors from automotive industry should be sufficient, but noooo- let's have it so they stick out and about... mad
