Am I to understand that to fix this i need to replace the gear linkage cables?
My gear selector is quite loose on 1st and reverse. It has a tendency to drop partially out and then i get a whirring, maybe grinding noise, as if the gears haven't fully engaged. Pushing the stick forward and holding it while using first and reverse, stops the whirring noise from happening. It would be nice if I didn't have to hold the stick in place. So the question is what needs replacing to get rid of the play?

Yeah that doesn't look fun. Are you running a MIG or Arc? I have only marginal skill, enough to get by. Have you tried moving a little quicker. I found that if you move the rod to slowly it tends to punch through thin steel pretty quickly. But i'm no expert. obviously. I do wish you luck with it.
Oh and FTR, I use a gasless Clarke welder.
Bridge the connections on the switch and see if fires up. If not, it's probably a wiring issue. If you need to get it through MOT you could maybe wire a patch/bypass to the wiring off the indicator stalk so the switch triggers both indicators. It's more than likely the switch or the wiring, but i'm no expert.
You can get a Haynes Manual for the MK2's and it's only logical (I guess) that they would keep the same torque settings across the models.
Unfortunately most torque wrenchs that go that high are far from cheap. Most are a minimum of £100. I have a digital that goes to 360Nm that I purchased some time back from machinemart (for £45), but down the line I would like an analogue version.
A quick search got a single answer of 160Nm, which probably not the correct torque value, but worked for someone else. On my old Transit it was a rather insane 400Nm. Whatever you do, just make sure its tight. I used to do them up tight on my Fiesta but never actually used a torque wrench.
Maybe someone has the service manual.

Have you considered getting a quote of DD. It looks a horrendous job.
Is their any job on these vans that isn't horrendous? Nothing is simple and most things mechanical are an absolute nightmare. 
Why do you need the alternator? For other power, like starting the engine? A stop gap would be to put the battery on charge every night, or if you have solar (and i can't remember if you do) redirect the power from your leisure battery to the vehicle battery. Or do both.
I see you have/had a similar problem to me. My power steering fluid leaks out from somewhere near the offside front wheel. Assumptions are its a hose with a hole or split, or a shot gasket. Its on my list of to do jobs. Will probably tackle it when I do the brake pads next week.
When you do it, could you take some pictures of it and post them. Their seems to be no information on how to do this on these vans (as usual).
Did the change today. Needed an 8mm square drive socket, which I didn't have, but Halfords did. Bit of trial and error. I started out by pulling the wrong bolt out, twice. Eventually worked out which one it was. Dropped the oil and it was in a bit of a bad state. Black/brown with a weird smell, probably burnt. I refilled it with 2L of this (Mannol Fully Synthetic) 75w80.
4L MANNOL MTF-4 Getriebeoel 75W-80 API GL-4 - £24 for 4L seemed a good price. I have enough spare to redo it sometime down the line. Maybe when the odometer says 250,000 miles

Well it will be D-Day for the gearbox oil change on Sunday, assuming the oil arrives tomorrow. i ordered 4L of Mannol Fully Synthetic 75w80 from Ebay and bought a tube of Moly Slip. On Sunday i will get it up on the ramps and change the oil. My intention is to fill it from the breather hole since I have no clue where the filler hole/bolt is (and can't find any pictures or vids on its location).
Is it better to premix the oil and moly slip prior to adding it to the gearbox or should I do the oil then squeeze the moly slip through the breather hole?

Not convinced myself TBH. Its taking traffic away from the forum what i would think is crap for Tiree. I have enjoyed this forum over the years and now i once again find myself without a Expert/scudo/dispatch but still pop in now and then. Be kind of crap if you are all posting on some little dark corner of the net somewhere. Probably once the forum software is upgraded then PM will be available so sharing your dogging spots in private will be a lot easier
I'm not against it happening on here either. But the fact the whole board is public makes it hard. If a single part of the board or a sub-forum, was a member only area and not public it would make it easier to do something like this and keep it on the board. I'm not so bothered about PM. This place is a breath of fresh air not having PMs enabled. I would rather just have a private members only area that can be used for wild camp sites and maybe forum meets.
It seems that I now have boost. It's still not perfect, but its better. It is probably still leaking a little. Went up a hill that I struggled to go up, in third gear, at 30mph, a week back. It went up in fourth gear while accelerating to 50mph. I consider it a success for now. Also engine braking seems to have been re-established.
Next problems are the brakes and gearbox oil change.

So I finally got off my ass and did a detailed inspection of the turbo hoses and voila, found a tear in the intercooler hose.
I ordered a new one from ebay and all being well that will arrive tomorrow or thurs. I also did a patch for the existing hose, which was basically created by using Fire Gum to seal the tear (it works bloody well on exhausts so might work in this situation), covered that with a piece of bike inner tube, wrapped it in duct tape and secured it with jubilee clips. If it holds for a couple of days that would be sweet or at the very least cuts down on pressure loss. It might not be the complete problem/solution, but it explains where all that oil has been coming from that's all over the bottom of the engine.
So later on i will test the van and see if its any better. Will post again when I know.
I saw a couple of old Expert's up around Bridlington on the weekend. One was a left hand drive, the other a right hand drive. If it was anyone on here and you saw a white Expert with a solar panel and roof vent heading towards Pocklington, then it was probably me.
I haven't done mine yet, but have loads of that 5mm foam insulation left and am planning to use that since it has the foil on it. Will probably use velcro to stick it down.
At the very least and assuming it is no more than a quarter full, you could throw 10L of BP Ultimate or similar diesel in it and top off with a good helping of redex.
Could you just put some in and top it up? If you can find the tank and how to fill it, whats stopping you from buying a bottle from Ebay and filling it up yourself. They seem to cost about £30 for 1L.

We left home well after tea time in hope road would get really quiet and I did first stint to somwhere just before Chester............
On my Daughters stint at wheel and at this point I was having a kip just not long after going around Chester Satnav had her come off Dual carriageway and turn right on to some "A" road ...........At some point I was awoken from my slumber while trying to keep pace with a Discovery on some obscure "A" road and it was snowing ...............
I gathered myself together and got her to pull over, We ended up going up and over/through some of what felt like Snowdonia .............
Anyway eventually we ended up arriving over this bridge into Machynlleth and a road I'd never been on before ... Pity it had been night time, snowing and we had to push on...........
It might have been a worth while route for a tour I'll try keep it in mind for future........We then had a few hours in a lay-by and then continued on to her meeting ..........
Guessing the shortcut road is the Meifod road, turn right on the main road after passing the Wrexham turn off, head cross country for a while, and then down to Mach some time later. I know of a handful of back whacks routes to Mach on the Meifod road (and beyond it), most are unsuitable for anything besides an adventure motorbike or a land rover. I've done some of them on my Vara. Unless of course she turned off after Meifod and somehow tried to go north/west towards Dolgellau in which case there are also some fun roads that bring you out towards CAT on the outskirts of Mach. There is much adventure to be had in North Wales, but its often more fun to lay a map on the ground and throw a penny in the air and where it land, you go to. If you are actually trying to get to a place, then follow the signs.

Mine is leaking out as well, but not quite as badly as yours. It takes about 250ml every month or so. I have mine zeroed down to a pipe that runs near the offside front wheel. But as with most things currently its outside budget.
The other advice is still best. Get it on axle stands, start it, get someone to turn the wheel and shove your head under and see where its pissing out. Hopefully its a knackered hose.
The thing I love about them, especially abroad is when you turn off a main road and it creates some crazy route and you go on a crazy adventure down backroads. That's when life is worth living, when you don't know if you will end up in a river or on the edge of a cliff. Total fun.

I know all about Garmins and the interesting shit they send you to. While in Spain with my parents a few years back I plotted a back country shortcut on their Garmin and it took us to a bridge that didn't exist (East of Leon) and on another occasion, into a narrow dead end street in Lugo. I hate them. Mobile Phones are the way forward for electronic navigation. Although the Windows Phone version of Here! was way better than the Android version.
That fluid looked pretty bad. Probably a good thing you changed it. Brake fluid is hygroscopic and therefore requires to be changed every couple of years. I generally do mine on the bike every two years and put new piston seals in. If it's all working, then you are good to go for a bit. 
Don't use copper grease. You need brake lubricant, its usually a pink jelly. This stuff is what i use on my bike brakes to lubricate the piston.

I don't know about the gaiter, but on most calipers you will find a rubber seal inside the caliper that keeps the brake fluid from leaking out. On bikes there is no gaiter between the piston and caliper, so i can't say for sure.
